going to make a new roof for our HW27SC - advice?
Anyone fabricated a roof from scratch?
Ours leaked and has deformed significantly. The dealer quoted 5K for a new one.
I want to make one from aluminum, frame it and skin it with sheet.
Any links to people who undertaken such a process?

Man a tpo or rubber roof is loud !
I'd hate to be in your camper after sheeting it with steel or aluminium when it rains let alone hail.
Better think twice imo

current roof is sheeted with fiberglass which is not exactly quiet. Aluminum would be louder, to be sure, but also way more durable. plus, cant buy fiberglass sheets like the factory uses.
Can't come up with any better ideas...

A rubber roof is out of the question ?
Think about all the pipe boots your going to have to buy for vent stacks . Not cheap.
How you going to seal around your a/c with ribbed steel ? Vents ?
How are you going to seal up the front and rear ends with the ribs ?
Just thinking out loud for ya .

can't do rubber on a pop-up, not possible b/c front and rear corners.
only one stack - not a problem.
frame around the A/c, use same type seal, they are good for the old aluma-tite roofs anyway.
no front or rear cap, use a 80 inch brake ot bend it to correct radius.

Also thinking out loud here...but I know they sell a rubber membrane. It's used in household roofing, but it's black.

In a pop up I think your fine, noise shouldn't be a big issue because it's pretty loud in there anyway when it rains. I'm always for figuring out a way to fabricated stuff myself. If you get it done please come back and post pics.

You can buy the fiberglass sheeting. You can get it smooth or pebbled and widths up to 8'6". They sell it by the running foot. I think the pebbled runs about $70 a foot @ 8' wide.
